A dent is cosmetic until it changes how the door moves. The line sits at the stiffening rib: if the crease crosses a horizontal rib or lands within two inches of a hinge point, the panel has lost its engineered stiffness and will telegraph that weakness into the track system every cycle.
Start with the straightedge test. Lay a four-foot level across the dent horizontally. If light shows under the center, the panel is dished. Run the door by hand — disconnected from the opener. Any new bind, scrape, or speed change at the damaged section means the geometry has shifted. That panel is done.
Shallow dents you can ignore
Dents smaller than a toonie that stay between ribs and don’t catch the level are purely visual. Steel doors with 24-gauge skins handle this fine. The paint may eventually spider-crack at the deepest point, but the panel carries load the same as it did new. Aluminum doors dent deeper from the same impact because the skin is softer, but the same rule applies: no rib involvement, no bind, no problem.
Wood composite and fiberglass doors don’t dent — they crack or delaminate. A dimple in those materials is a moisture path. Seal it with exterior-grade caulk and paint within a week or the core swells.
When a panel swap is the right call
Single-panel replacement works when the damage is confined to one section, the door model is still in production, and the color match will hold. Most residential doors use 21-inch or 24-inch sections. Amarr, Clopay, and Wayne Dalton keep popular profiles in stock for ten to fifteen years. Raynor and some older Craftsman lines drop off faster.
The swap itself takes two hours on a standard torsion-spring door: unwind springs, remove the center hinge and end hinges on the bad section, slide it out, slide the new one in, re-hinge, rewind, balance. Extension-spring doors add thirty minutes because you have to secure the door open with clamps instead of unwinding.
Two traps catch people here. First, the new panel arrives in the current factory shade. A door that has faced south for eight years will not match. The difference is obvious at twenty feet. Second, if the impact bent the hinge plate or rolled the track bracket on the adjacent section, you are chasing alignment on a door that will never run true. Inspect the neighboring panels with the door down and a flashlight before you order.
When full replacement wins
Three scenarios make the full-door decision for you.
Discontinued profile. If the manufacturer has retired the section design, you cannot buy a match. Painting the new panel to blend is a losing battle — factory baked enamel does not behave like field-applied urethane, and the sheen difference shows under every streetlight.
Multi-panel damage. Two adjacent sections bent, or one section plus a cracked window insert in the next one up. Parts and labor on two panels run 65 to 75 percent of a new door. The remaining old sections have the same cycle count and the same spring fatigue. You are putting new tires on a car with a cracked frame.
Structural creep. A dent at the bottom corner of the second panel often comes from a car bumper. The force travels. Check the bottom bracket, the cable drum, and the track flag bracket on that side. If any of those are tweaked, the door has been running crooked since the hit. Straightening the track and swapping one panel leaves a door that will eat rollers and cables until you replace the whole assembly.
The insulation factor
Polystyrene slab-insulated panels (R-6 to R-9) are rigid. A dent that cracks the foam core creates a thermal bridge and a stress riser. The panel will bow further over temperature cycles. Polyurethane-injected panels (R-12 to R-18) bond the skins to the foam. They resist denting better, but when they do deform, the bond fails invisibly. Tap the panel with a knuckle — a hollow sound where it used to be solid means the foam has delaminated. That panel is scrap regardless of appearance.
Non-insulated 24-gauge doors are the easiest to panel-swap. The skin is the structure. If the ribs are straight, the panel is straight.
What the opener tells you
Run the door with the opener after any impact. Modern LiftMaster and Chamberlain operators log force readings. If the force percentage jumps 15 points at the damaged section, the controller is fighting a bind you may not feel by hand. That bind wears the nylon drive gear inside the motor head.
